Unprotected Substrate — Day 0

Raw Steel
Corrodes.

Untreated A36 structural steel fails ASTM B117 salt spray in under 48 hours. Bridge deck anchors. Offshore rig fasteners. Hydraulic actuator rods. All corroding before installation is complete.

Every stage exists because the previous one can fail.

Material Intake & Substrate Inspection

⚠ Failure Mode

Without substrate verification: contaminated steel enters the bath. Coating adhesion drops to <40%. Parts rejected at final QC — 3-week rework cycle.

Each lot enters our ISO 9001-controlled receiving bay. Hardness testing, surface roughness profiling, and alloy verification via XRF analysis. Steel mill certs cross-referenced against spec requirements before any part touches a tank.

Multi-Stage Surface Preparation

⚠ Failure Mode

Without proper prep: mill scale, oils, and oxides block phosphate nucleation. The plating layer grows on contamination — not steel. Pull-off strength: 2 MPa instead of 18 MPa.

5-stage cascade: alkaline soak at 82°C to saponify oils, acid pickle in inhibited HCl to dissolve mill scale, triple DI rinse to eliminate chloride contamination. Water break-free test on 100% of parts before advancement.

Controlled Electrodeposition

⚠ Failure Mode

Without bath chemistry control: hydrogen embrittlement cracks high-strength fasteners at 900 MPa. Thickness variation >±30%. Rack-burned edges on complex geometries.

Real-time bath analytics: Hull cell testing every 4 hours, ICP-OES for trace metal contamination, automated rectifier control to ±0.1A/dm². Titanium rack geometry engineered per part family to eliminate burned edges and shadowing.

Hydrogen Embrittlement Relief

⚠ Failure Mode

Without baking: absorbed hydrogen remains in the lattice. A 1200 MPa bolt torqued to spec fails in delayed fracture 48–72 hours after installation. In the field. Under load.

Per AMS 2759/9 and ASTM F519: all parts plated over 1000 MPa (150 ksi) tensile strength enter our calibrated bake ovens within 4 hours of plating. Notch tensile specimens from each load verify embrittlement relief before parts ship.

Final Quality Inspection & Certification

⚠ Failure Mode

Without documented traceability: your engineer cannot prove the coating meets spec during a bridge inspection. The part gets rejected at the job site. You re-source, re-plate, re-install.

XRF thickness measurement on 100% of parts, adhesion cross-cut per ASTM D3359, and salt spray witness panels run concurrent with production lots. Certificate of Conformance with bath logs, bake records, and QC data shipped with every order.

Field Performance — 7 Years Post-Installation

The cadmium-plated anchor bolts on the Route 9 overpass expansion are entering their seventh winter. Last inspection: coating intact, zero base metal exposure, no hydrogen fractures detected. The commodity shop that quoted $0.40/part less is no longer in business.
